I'm just curious, but how many hands do you have helping you on this? I hear "we" every so often in your comments. Surely between you and whomsoever should be able to resolve this. Get out there if this is what you wish to do and make it happen. Otherwise, you have plenty to do in other areas of your jeep, and summer is near, and I seem to recall how you were going to want to make some money, money comes first, or "Business before pleasure"

ps: you may want to continue this on your build thread as it's is part of your build.

The engine weighs right at 500lbs, doesn't look like, but it's stupid heavy for a 4 banger!. Obviously the engine supports are way far forward. Incredible amount of weight being distributed between the trans support and front engine support. Picture speaks for itself.

Much as I admire your ambition, it is easy to get in too deep very quickly with this kind of leap forward.

Generally, I'd suggest "one thing at a time" and "if it ain't broke, don't fix it."

A transfer/transmission rebuild is significant skill, effort, and expense. Personally, I would not voluntarily take it on, unless you really enjoy the bench work.

I would have to agree with Pete. I drove Ted for years with a t90 that popped out of second gear and the clutch had a broken spring in the disc. I finally fixed it when I pulled the tub off to fix the rust. If you’re just bombing around in the fields, it’s fine. When you start driving it in the road, then it’s time to start making everything right.

i want to be able to drive it on the road whenever it's registered, since we have not near enough property to run a jeep around on. I NEED TO REPLACE THE SHIFT RAIL, THIS IS NOT JUST AN EXCUSE TO PULL THEM OUT!!!!

let me ask one question about the shift rail . guessing this is a twin stick
are you trying to shift from 2WD to 4WD (left shifter)
or are you going from 2H to 4 Low (right shifter)
lastly are you trying to shift 4 Low to 2WD . shifter not going to move

In lieu of a cherry picker, would the windshield frame support a beam spanned across from the rollbar to carry a block and tackle or come along? If not, then what about the windshield folded down so the beam spans the tailgate to the folded windshield frame?

I have done it that way with come-alongs or strap-pullers. Be careful not to twist the glass. Might be better to frame it up with 2x4's, if you can afford a couple these days!!!

Windshield down would probably not leave enough space to work with.

when we puylled the transfer case drain, about a cup of water came out, and nothing more. o_O
it's all glued to the sides of the case, which explains the grinding.

Transmission doesn't look terrible but we can't see the cluster gear. I think I would hit the transmission with some diesel and see what it looks like sans the water/scum. You may luck out there. The D18 looks a lot worse. I suppose that is to be expected since that is where the water will migrate to. I would still just pull the transfercase. If the low range shift rail broke I strongly suspect the sliding gear is more or less permanently welded to the rear output shaft. It's probably going to be a real headache to just get it apart. I would be keeping an eye out for an entire replacement. D18's around here don't go for much more than scrap prices.

    Yes, always. Bottom left center.

    Seen clearly here.

Some automatic transmissions do not have a drain plug. Either the pan must be removed, or the shop can vacuum out the fluid through the dipstick tube using a dedicated machine.

Most of the time I have done it with a transmission jack strapped on, and a jack stand under the engine, with the Jeep up on blocks, always with someone to help, one of us on each side. The cherry picker idea seems like a good option.

I have also removed the front clip and radiator and pulled the whole power pack out the front, but that is usually when I have work to do on engine, transmission, and transfer case.

As others have said take time and be careful to keep yourself out of the way if something falls. Years ago a friend of mine lost two fingers when a Chevy 4 speed truck transmission fell off the jack onto his right hand.
