so, I'll be taking that OD out to get it to herm to fix the slipping out of gear problem. I'm assuming one doesn't need to take the whole transfer case out, but just the little round OD unit on the back of the TC. Is this correct? what surprises may be in store for me before I get my hands dirty?

its a 1969 CJ5 with the warn unit.

Okay, looking at the OD you will see a small cover piece held on by I think 4-5 bolts and then you will see the OD body held on by 5 -3/8" bolts. The 3/8 bolts are what you want to remove.

Disconnect the shifter linkage and drain the TC oil. After removing the 5 bolts from the OD body it should slide out. However most times it is usually stuck and requires carefully placed hits with a rubber mallet to get it out. A better method would be to use a slide hammer.

Once the body is off you will look into the Tcase and see the planetarty gear. Inside this you will see a goofy curved square snap ring. Remove this and the star shaped lock washer behind it. A 3/8 socket extension should fit into the star shaped washer to aid in removal.

After this get a 1/2 extension and stick it in the square hole in the middle of the planetary gear. Loosen this (may need an impact gun or breaker bar - its tightened to 150 ft-lbs) and then the planetary gear should come right out. Good luck :)

If you raise the rear end just a bit you don't have to drain the T/C case.

No just a few inches. I've pulled lots of pto's out and never had a problem. OD is same location.
