Have rebuilt the T90 and D18 with Novak Master rebuild Kits. Thought it went well until I bolted the transfer case to the transmission. Get about 10 ft/lbs of tourgue on the bolts and the transmission locks up. Checked to be sure that I used the 2 - 1" bolts (1 from front and other from bottom rear). Have a Chevy bell housing adapter on the front for the bearing retainer and the rear bearing is fully set in the transfer case. Syncro blockers are fully engaged and not hung up. Does anyone have any ideas? How about the spacer in front of the rear bearing? Maybe the new bearings are slightly larger? Any ideas would be appreciated.

Without a shop manual in front of me here at werk I'm going to hazard a guess that there is too little endplay in the mainshaft, and this is most likely set with shims. If this is the case, you will have to go back and re-set the endplay per the FSM in order to eliminate the interference.

Only shims I am aware of are the shims on the transfer case. Did use new shims there and set end play. Not aware of shims on trans but am aware of spacer in front of rear bearing. Are the bearings the same for front and rear? Recived 2 bearings that are the same with provision for snap ring on both. Only used snap ring on front. Is it possible vendor sent wrong bearing or is rear bearing the same (just don't install snap ring.

I have had that happen as well. Look to the lock plate on the back of the tranny that hold the Idler and counter shafts. Make sure that has clearance where the Tcase and that mates up.

Front and rear bearings are different. I don't remember off the top of my head but I think the trans to transfer bearing is a 207 or 208 bearing? You don't use a snap ring on the rear bearing. The front bearing is a like a 307 or something like that. If the bearings are the correct ones I'd suspect the spacer is too thick, the wrong snap rings were used on the main shaft (holding gears apart), the inserts aren't in the slots of the blocking rings, or something similar. Did take the lock plate off between the shafts and bolted on without it to see if that was the problem. Same result, bound up. Took it all apart again and found the the clutch hub which is tappered on one end (not the clutch sleeve) should have the tapper toward the front of the Trans. Reversed it put it back together and no problem. Thanks everyone for the quick response and tips. Its been a long frustrating day getting this bolted up.
