It's got something to do with that dragging tire situation, when you are locked in and that tire is trying to turn slower the other side is trying to turn faster and it is at odds with the front end, binding you enough that you can't shift out of 4wd. That's my guess.

2 questions. Are all 4 tires the same size? Have you previously used it in 4 wheel drive exactly as it is now?

If you put it in 4WD and drive in just a straight line do you have trouble?

And you have used it in 4 wheel drive with no problem since the Dana 30 was added, correct?

Did you try backing up to somewhat free up the binding? Some times that will work....shouldn't take much.

You tried backing up today and it won't release the binding?

Fix the rear axle and don't touch the transfercase. Report back when the rear axle is fixed... because that's all it is rear axle bearing or something broke back there not the transfercase.

I'ld put money the problem goes away if you pull the rear driveshaft.

Tomorrow I'll take off the rear drive shaft and see. Today when it was just me working on it and driving around I noticed the front tire was also dragging

If you are driving it in four wheel drive on a surface that doesn't allow for wheel slip that will definitely cause binding, usually backing up just a little bit will relieve it. I guess you would have had this problem before if that were the case though.

"driving around I noticed the front tire was also dragging"

Supposing one side of an axle, or one wheel, is locked or dragging, then the other wheel under traction will try to turn, or turn that driveshaft, at double RPM, but the other driveshaft would be "normal." That would bind up the whole drivetrain under load, it seems to me.

    Bad bearing, possibly?

Is this line before or after the field day?

Based on the information given, I suspect the right rear wheel bearing cage has failed. It binds the driveline when in 4wd because the front is pulling and pushing more than normal when on the ground. In the air there is minimal weight on the bearing so it can drag races in the bearing. Put weight on the bearing and the brakes are on... literally.
