Removing the driveshaft won't hurt anything. Do you have locking hubs? If so, having them unlocked and the t-case in 2wd would (should) be the same thing as not having a driveshaft.

Don't have locking hubs, so I'll have to remove the shaft. If the noise is gone after, is it a tranny/ T-case problem? If so, I'll have to have a "discussion" with the rebuild guy.

Hmmmm. Without hubs the whole front end turns anyway when moving. The driveshaft would turn the front output shaft of the t-case and nothing else. Not sure if you'd find anything that way anyway. How's the clutch, flywheel, and pilot bushing? Anything done there? I know you said you saw the parts, do you have a list of all that was replaced?

I'm still betting on drivetrain rubbing the tub. Make sure there are no long sheet metal screws holding the floor pans on that are long enough to be touching the tranny. Check back of engine....make sure nothing has dropped down between the heads and firewall.

New clutch, resurfaced flywheel, new pilot bushing. I'll have to go find the box of parts that were replaced,it was a while ago but the Jeep has 1 or 2 miles on it since the rebuild(long story).Had the tranny and T-case rebuilt after the noise problem came up.Didn't get the tranny and T-case back in until a year or so later (another long story) The noise was still there. So, either the noise is in fact a tranny or T-case problem that wasn't fixed right, or,it's something else. This Jeep is about 90% rebuilt.

Ok, stupid question here but you did fill both the tranny and t-case with oil, right? Another thought, how about the nut that holds the main drive gear on, any chance it backed off? Maybe no cotter pin?

The tcase first, seal, then the tranny. Remember the tcase and tranny swap spit [meaning they share lubricant]. One can be full and the other can be dry. . .

Just a thought. Stupid as it may be.

remove both front wheel drive flanges and take it for a spin
stops the front end and d/shaft from turning

How about the t-case shift levers. Do you have the clips on them? They can rattle some, the springy clips are to hold them in place.

Kelly, keep us posted on what you find. We know how frustrating hard to diagnose symptoms can be. Hopefully it will be an easy fix in view of the investment you have made in your jeep.
If all else fails, If I were in your shoes, I would jack it up on jackstands all the way around and have someone rev it up. It maybe something very simple like a bent exhaust pipe touching the frame. Maybe do a visual inspection with a flashlite to see any point that may be rubbing against something else.
Its easy to think about a bad tcase rebuild, but they are fairly simple once you get up to your elbows in them. Keep the faith and let us know what you find.
