Installed a Power Lok in an early Dana 44 and the fill plug clearance is causing a problem. Is it typical that a larger sized diff cover is needed?

This depends on your D44 differential cover.
Some D44 covers like M38 will not fit over Powr Loks.

Other D44 covers require you to shorten the fill plug for clearance.

It's an M38A1. Any idea if it's the same as an M38?

I used a fill plug from and old Dodge pickup years ago when it didn't clear the PowerLok. The Dodge had more of a "cap" shape that was a lot shallower in the thread.

Aren't there different power loks depending on what gear ratio you have?

Thanks. I'll compare that to what I have and let you know.

Yes but I don't think the dimensions are different.
