D44 Tapered Axle Depth

    The Dana 44 rear tapered axle shafts butt up against the center bloks.
    The center blok can move from side to side maybe 1/4".
    So yes technically you can eliminate all shim adjustments from one of the wheel bearings.
    Myself I prefer to always put a single .030 ajustment shim on one side.
    Then I gauge whats required and make all final adjustments (approximately another .030") on the other wheel bearing.

    Ok. After some more fiddlin, I've figured out I have a mismatch of splines internal to the carrier. See below. I didn't think there were different sets of splines that had to be matched.......:susp:

    Can someone explain which two pieces are splined and require alignment?

    Is my side gear broken?

    Well thumbing through the rebuild pictures I took answered my question. These Powr Loks are built differently than the exploded diagrams I found online. The side clutch ring and the side gear both engage the spline of the axle. Any suggestions on how to align without breaking the axle down?

    Typically you would install an axle or stub axles as you align the splines and tighten the case halves together.
    Broken axles are donors here; you can cut them down to 1" length so easier to handle.
    Before removing the axles I usually tap them on the sides with a dead blow and then make sure the axles pull out and reinstall easily.
    If tapping on the end of the shafts won't work for you now, then I see no option other than to pull the unit back out, loosen the case halve bolts, and realign the splines.

    My plan is to install the hubs, lock one side down, rotate/push in with a breaker bar till the lsd disengages. I reused the old discs as I didn't want it to be aggressive.

    Did a few rough calcs to figure out how much force an individual tooth (w/ 5/8" engagement) can take before yielding and I don't think I can jeopardize anything using hand tools. We'll see.

    Yes, In theory if you can slip the clutches then you can possibly re-align the splines.
    I simply don't believe you can ever break the splines by hand. unless your pry bar is over 10 foot long Ha Ha...

    Ha! Got it. I attached a piece of stock to the junk flange one side, other side I turned with with a breaker bar and had the old lady tap the hub with a BFH. Easy peasy. Not ideal but it worked. It wasn't too bad with a worn power lock. Not sure if feasible with new clutch.
