If you are talking where the cable threads onto the adapter I cut a bicycle tube and made a rubber washer. It works great.

Yes, that's the spot, the cable housing threaded sleeve has no seal. The rubber washer sounds great.

I was checked mine last night after a 45 minute ride with about a average of 63 mph. In overdrive, 33" tires and 4.88 gears.
All the fluids are new and full in the last month.

    Transfer case 158 degrees.
    Transmission 132 degrees.
    Rear diff 123 degrees.

I guess it is ok, everything seems fine.

Mine gets really hot too..to the point where you don't want to touch it. Chevy 331 turning 4.88's and 33's. As far as your concern about the slight wear in the OD, call Herm and ask. Good luck getting your stuff to stop leaking, I gave up on that project years ago lol

Yeah I guess they just run warm.... There is a lot of metal on metal going on between the transfer case and the OD something is bound to make heat. And as far as the leaking goes...my goal is slow it down to a steady drip... I can live with that. :)

Well I put in some hours under the jeep. I think I got my leaks slowed down for now. I used a yoke from a dana20 that was In great shape. I also installed a new output seal. I reinstalled the overdrive after checking over everything....and now I've got a new problem. My overdrive now shifts really hard. The od works and doesn't grind or anything but takes a lot more force to shift it. I have I idea what would cause this. All I did was pull the of off and look at it....the. I I bolted it back on.

sometimes something as simple as one fastener being torqued in a different sequence can cause this kind of stuff. I really have no idea though.

I was wondering if it was something like that. I used a torque wrench but you never know. I thought about loosening everything and seeing if it helps.

some of the junk I actually fix for a living will work if you tighten it in one sequence but not another. I would loosen it all up and tighten it back up while making sure you have freedom of movement in the linkages for shifting. might work or maybe you got a piece of poo in the gear or the linkage.

There was a lot of poo flying around while I was working on it. ;)

    Haha this is true!

Well, I figured out how to get it to shift smoothly.....47v6 you were right it has to do with torqueing the bolts. Now I need to figure out why it is so sensitive to being tightened. The book says to torque all the mounting bolts of the OD to 30ftlb. SO I did that....=really hard to shift. I i loosten the red bolt nearest the shifter it shift smooth and easy... So my guess is something is out of line or flexing and causing things to bind. Its very strange that it didnt do this before.. I'm not sure where to start to figure this out......Very strange. I always used a tourque wrench so I now it wasn't over tourqued... And everything looked fine when I removed the OD. Any thoughts?

I looked at where the red bolt goes through the housing and there is a pretty thick web of aluminum that would prevent the housing from flexing....So I really have no idea why this is happening. There is a shoulder on the housing to prevent it from being off center in the PTO opening so I don't think that is it. I torqued all the other bolts to 30lbs. and then took the red bolt to finger tight then a 1/4 turn... It shifts fine....If I take the red bolt to even 10lbs the shifter binds..... So strange!!! And frustrating. I emailed AA... we will see what they say. What do you guys think?

What did you use for a gasket between the OD case and the D18? There isn't much clearance to keep the OD spline shaft pilot from bottoming on the transmission mainshaft and if rammed in there hard enough, it would cause shifting issues. I've taken a few apart that the pilot was actually mushroomed out a bit from that. Makes them a real joy to remove from the transfercase. I always use a regular gasket on them rather than RTV for that reason.

I used the gasket AA provided with the od... and no RTV. I looked at the pilot... there were no marks or deformations

Well I called AA today, because I am stumped. The guy I talked to was not very knowledgeable on the saturn OD.... He put me on hold and explained my problem to another guy and got back on the phone and told me my syncro dogs were not lined up and that had to be the problem....then he said thank you have a nice day. haha are you serious. I was not pleased with my customer service so I asked if there was a "tech" guy I could talk to.... He gave me to another guy who seemed to know a little bit more but maybe I wasn't describing my issue well enough. We ended by me sending him an email to give to someone that knows more about the OD's. I also sent an email to Herm. I am willing to bet that Herm will respond quickly and with good helpful info....and I didnt even buy my OD from him. I will keep you posted.
