    I got some more of the gas tank pieces bent up this morning, plus I re-did the sending unit ring out of 1/8". It fits this time.

    Everything is just lightly tacked. It needs to come apart to prep for welding and install baffles. Before the top goes on, I need to re-bend or re-make the tubing to the pump and return, and the mount for the float. The unit was too tall and mounted in the Volvo tank at a 45° angle, so everything is wonky.

    I need at least one baffle to keep the sloshing fuel from damaging the pump and sending unit. I couldn't determine where any baffles can fit until I had the re-work of the unit finished. I got that figured out today. One more "I don't know how I'm going to do that" item marked off the list.

    This is what I started with.

    The direction that the outlet/inlet pointed in relation to the pump and float locations were backwards, and everything was on an angle. I cut the tubing, melted the solder enough to spin the tops where I wanted them, then cut, formed and matched the tubing and welded them back together. Reconnected the wires and tacked the ground back in place.

    Since I'm relocating the filler neck, I had to plug the filler and vent holes. I cut little steel coins and soldered them in. And since this unit is such a tight fit, I also tacked on two little handles to make it easier to remove for maintenance.

    I think it would be cool to cut a stepped hold down ring with holes around the edge, use a stud welder to weld studs around the outside edge of the sending unit, drop the hold down ring over the top of the unit and run lock nuts on the studs to hold everything in place.

    I'm on the fence about using any type of hold down at all. It is such a tight fit, and there will only be 1/4" of clearance between the outlet and the floor. This unit needs 3/4" of room just to totally break its seal. I might just do come sort of clasp to keep it from moving.

    I'm proud of this weld.

    It took three solid hours to weld this tank.

    I got the spouts in place, the baffle in, and the top drilled for plug welds to the baffle.

    Probably not. I built the one in my B the same way 20 years ago with nothing but a cheap filter (that I've never changed, now that I think of it) with no issues. The Volvo filters are redundant and massive in comparison. I feel like I'll have less issues with rust getting through than I could with chunks of peeled coating clogging the in-tank screen.
