I had the afternoon off so I messed around with some maintenance on the Jeep. Now there is not much left to do but I seem to keep putting of the gear boxes although I've had the oil for a month. I did drop the the skid plate and clean years of grunge off of it and then had a look at the filler and drain plugs again. I think that's where I balk because the filler for the T case is so close to the frame rail it looks like a real PITA to fill it from below with out some hooked tubing that is pressurized better than just squeezing an oil bottle . While my Jeep is pretty solid it is not perfect so I'm tempted to drill a half inch hole in the floor and feed a tube down from above, when I'm done I'll put a removable plug in the hole for next time. Has any body been doing it this way or have another solution?

Second question: The manual calls for exact amounts for each case, can I just fill them until it starts to run out of the filler hole or will that method put too much oil in the adjoining gear box?

You can buy small oil pumps with delivery tubes that screw onto the top of an oil jug or quart bottle, not much money and make the job a lot easier.

Or use an oil suction gun, although the cheap ones leak.

Warming the gear lube helps it flow easier, BTW

Check at FLAPS, amazon, or ebay.

Try looking for Plews 55001 as an example

I use small hand pump with hoses...but you can remove center hump floorpan and do a squeeze bottle into a hose into to the fill plugs from above. I like doing it that way if the floorpan is already removed...but it's a lot of work to remove just to fill the fluids. I fill till it seeps back out the fill hole...but I am no expert and am not particular enough to care about measuring the exact amount.

You could always do what I did many years ago. I screwed a pipe elbow (with a pipe nipple facing up) into the fillplug hole. I drilled a hole in the floorplate for the nipple to pass through, then topped it with a cap. The cap barely cleared the floor. Easy to check with a flashight looking down the hole to look for the level at the bottom of the ell, and super easy to top off. That old Jeep really leaked, so it was a weekly ritual.

Heck, if the floor pan is removed, pull the shifter off and just dump the oil in LOL
You can also pull the vent out of the top of the tcase and dump the oil in with a funnel.

I open the fill plug on the transfer case, take off the pto/ OD plate/ bullgear access and dump in oil till it flows out the fill hole.

I open the fill hole on the sm420, pull the shifter and fill tilll it flows out too. Done.

What Donny does is probably what I would do with OD. Maybe a clear tube or sight gage to make sure to keep proper oil level and not burn up an OD.

I put my waste oil pan under the transmission area. Next I put a 6' clear plastic tube from HD in the filler hole. IIRC I zip tied it to something underneath so it wouldn't fall out .
Then I sat down on a bucket and squirted oil in the tube until it ran out the filler hole . A little mess and somewhat slow but didn't have to drill any holes.

The gear oil was in a quart bottle with a pointy top.

I have a pointy-topped quart container with a section of latex surgical hose pushed onto the nipple. I've had it since I was a kid and it's stayed with me through all my relocations.

I keep a gallon jug of oil handy to keep refilling the quart container. Fill the quart to the top, stick the hose in the hole, squeeze till I can't get any more out, repeat until it spills out. Crude but effective.

I've always used the Sta-Lube pump that screws onto the gallon jug.

As far as how much that has always been a mystery to me. So, standard mechanical practice tells us to fill until it starts to come out the filler hole. If it were empty that would be fine, but I want to top it off. I also know that the gear oil can flow between the trans and xfer case. And the transfer case is lower. So when I check it the transfer case oil immediately flows out like it is over full (which I believe it is) and the transmission appears to be low on oil because some of it went into the xfer case.

pointy-tip quart bottle with tubing stuck over the point, one of those lay-on crawlers, and a ten-year-old kid.
You lay on the crawler with a half inch or 3/8th inch ratchet, roll under the drivers side, remove the fill plug for the T/C and stick the end of the tube inside the open port. you get your ten-year-old to hold the bottle upside down at a higher level than the port and filll until the oil just starts to run back out and then have him lower the bottle. Put the plug back in the port and snug it down. Then remove the fill plug from the Tranny and repeat the process. Quick, easy, and you got some one to go get your lemonade that you left on the kitchen table when you started this whole thiing. Do the T/C first because that filler port is lower than the Tranny port. Most of the tranny/T/C assemblies share oil. This also fills your OD if you've got one.

No doubt that works in Arizona, but when I've done it at 20ºF here in NH, that 80/90 needs a gorilla to squeeze the bottle.

stick that bottle into a pot of boiling water for long enough to thin out the oil to a usable viscosity.

For those of you who don't have access to a ten year old, or like me, you have a ten year old daughter that wouldn't be caught dead touching a smelly-sticky gear oil bottle, there's the 'bucket pump'. It has lots of advantages: You can do it by yourself, the delivery end hooks into the fill hole so it doesn't fall out, it has clear tubing so you can see the oil flow, it's easy to pump (even when cold), you can fill the bucket with more than one bottle of oil so you don't have to switch your pump from one bottle to another when filling a big tranny, and it will fit in very small spaces (the hook).
The only drawbacks for me are that it's tough to find a good place to store for something you dont use often and it's not cheap ($50), but for me it's worth the money.

My girls didn't get that way until they discovered boys - at about 13 or 14 years old.
Besides, If they were out helping me, they didn't have to wash dishes.
